Custom sheet metal electrical enclosures - IP66 rated powder coated industrial control cabinet with laser-cut ventilation louvers, fabricated by DeepLink Metal Fab.

Industrial automation keeps expanding at a rapid pace. Consequently, the demand for Custom Sheet Metal Electrical Enclosures has never been higher. Moreover, system integrators now require sealed, corrosion-proof cabinets for harsh outdoor sites. Recently, a solar farm developer in Germany approached us. They needed rugged outdoor control cabinets for their new inverter stations.

1. Project Overview: Custom Sheet Metal Electrical Enclosures

Specifically, the client required a sealed outdoor electrical cabinet that could survive desert heat, sandstorms, and daily UV exposure. Therefore, we engineered a fully customized enclosure platform around their inverter control hardware.

2. The Challenge: Harsh Weather, Dust, and EMI

First, building a reliable IP66 rated electrical enclosure is far harder than bending a simple box. The desert installation site presented four critical engineering challenges:

  1. Dust and Water Ingress: Initially, sandstorms and pressure-washing during maintenance threatened the internal electronics. Therefore, the cabinet needed a true IP66 sealing system, not just a cosmetic gasket.
  2. Thermal Management: Additionally, internal inverter components generate heavy heat. However, standard fans fail quickly in dusty environments. Thus, we had to design passive airflow with protected laser cut ventilation louvers.
  3. UV and Corrosion Resistance: Also, constant desert sunlight degrades ordinary paint within two years. As a result, the finish had to survive 1000+ hours of salt spray and UV testing.
  4. EMI Shielding: Finally, inverters emit strong electromagnetic noise. Consequently, the cabinet had to function as an EMI shielded electrical cabinet to protect nearby communication lines.

To solve these challenges, the client selected DeepLink Metal Fab as their custom electrical enclosure fabrication partner. They trusted our 39+ years of experience and our full in-house custom sheet metal fabrication services.

3. The DeepLink Solution: A Sealed Enclosure Workflow

In response, DeepLink built a closed-loop fabrication workflow. Every step was designed around one goal: a permanently sealed, serviceable cabinet.

Step 1: DFM Review and Seal Engineering

Initially, our engineers reviewed the client’s 3D models. Next, we redesigned the door frame for continuous gasket compression. Specifically, we added a raised gasket land and controlled the door-to-frame gap to ±0.3 mm. Consequently, the PU foam gasket compresses evenly across the full perimeter.

Step 2: Precision Laser Cutting and Louver Forming

Subsequently, we cut all panels on 10kW fiber lasers for burr-free edges. Then, we formed the laser cut ventilation louvers with dedicated tooling. Importantly, each louver includes a rain-deflection lip. Therefore, passive airflow works without letting dust or water inside.

Step 3: CNC Bending and Robotic Welding

After that, multi-axis press brakes formed every panel in a single setup. You can review this capability on our CNC press brake bending page. Next, robotic welding produced uniform, leak-tight seams. This precision metal welding service also keeps the enclosure EMI-tight at every joint.

Step 4: UV-Stable Powder Coating

Following that, we applied a textured RAL 7035 powder coat over a zinc-phosphate pre-treatment. This creates a durable powder coated industrial control enclosure surface. Moreover, the textured finish hides field scratches and resists UV fading. It is the same proven system described in our metal finishing services.

Step 5: Gasketing, Hardware, and Final Assembly

Finally, our team dispensed the continuous PU foam gasket in-house. Then we installed hinges, quarter-turn locks, and gland plates via our custom metal assembly services. Before packing, every cabinet passed a hose-down ingress test. Material certificates followed our metal fabrication materials traceability standard.

4. The Results: IP66 Verified, Zero Field Failures

By controlling every process in-house, DeepLink delivered outstanding field results for these Custom Sheet Metal Electrical Enclosures:

  • IP66 Verified: First and foremost, all sampled cabinets passed independent hose-down and dust ingress testing. Consequently, the client approved full mass production on the first article.
  • 12°C Lower Internal Temperature: Furthermore, the louvered passive airflow design reduced peak internal temperature by 12°C versus the client’s previous fan-cooled cabinet.
  • 30% Faster Installation: Finally, pre-installed gland plates and clear hardware kits cut on-site wiring time by 30%.

5. Engineer’s Insight: Sealing Is a System, Not a Gasket

“Many buyers think a thick gasket alone makes an enclosure waterproof. In reality, sealing is a complete system. The gap tolerance, the gasket land, the weld continuity, and the coating all decide the outcome. That is why we engineer Custom Sheet Metal Electrical Enclosures as one integrated sealing system, from the first laser cut to the final hose-down test.”
