2. The Challenge: Custom Knockouts at Distributor Volume

First, delivering metal stamping electrical enclosures at distributor volume is a tooling discipline, not a bending exercise. The program presented four critical challenges:

  1. Custom Knockout Pattern: Initially, the client needed round, diamond, and rectangular openings in one body. However, every knockout must stay attached in the strip yet pop out cleanly on site. Therefore, the die needed precise bridge control.
  2. Coating Consistency: Additionally, the zinc spangle finish must stay uniform across millions of parts. As a result, we locked the coil source and the coating weight at Z275.
  3. Burr and Edge Safety: Also, electricians handle these boxes daily. Consequently, all cable slots required burr-free edges to protect wire insulation and hands.
  4. Cost at High Volume: Finally, the target price demanded a true high-volume metal stamping parts supplier, not a laser-cut job shop.

3. The DeepLink Solution: A Progressive Die Stamping Program

In response, DeepLink built a dedicated progressive die program. Every station was engineered for speed, edge quality, and repeatable geometry.

Step 1: DFM Review and Knockout Engineering

Initially, our tooling engineers mapped the client’s wiring layout onto the strip. Next, we sized each knockout bridge at 0.2 mm so tabs stay seated in transit yet release with a screwdriver tap. Step 2: Progressive Die Build and Tryout

Subsequently, we cut the 12-station progressive die with carbide inserts. Then we ran a full tryout on 1.0 mm galvanized coil. Importantly, we verified strip feed, pilot alignment, and part ejection. Therefore, the die reached stable production within the first week.

Step 3: High-Speed Stamping with In-Die Inspection

Step 4: Deburring, Grounding Hardware, and Finishing

Following that, we vibratory-deburred every cable slot to a smooth, wire-safe edge. Then we installed the grounding screw and folded the mounting tabs. The uniform zinc coated stamped steel components needed no extra plating, which kept cost and lead time low. Where clients request color, we support it via our metal finishing services.

Step 5: Packing, Kitting, and Assembly Support
